Before you start

First rule: if the dent shows any cracking, pinholing, or weld separation -- stop and call a marine welder. Cosmetic dents without structural damage can be addressed DIY.

Step 1 -- Assess the damage first

Inspect the full dent carefully for: cracks in the aluminum, pinholes visible with a flashlight, weld separation at tube ends or bracket junctions, or significant profile change. Any of these means the repair requires professional welding.

Step 2 -- Test for water ingress

Float the boat and observe. A tube with a watertight cosmetic dent will not cause listing. A tube taking on water will cause the boat to sit noticeably low on the damaged side.

Step 3 -- Hydraulic push-out method

For accessible dents where the tube interior can be reached through an access port, a hydraulic body repair kit with extension rods can push the dent outward. Work slowly with gradual pressure over multiple passes.

Step 4 -- Cosmetic epoxy filling

For minor surface dents not affecting structural integrity, two-part marine epoxy filler can smooth the surface. Clean with aluminum prep solvent, apply filler, cure, sand with 220 grit, and paint to match.

Step 5 -- When to call a welder

Always call a marine aluminum welder if the dent shows cracking, the tube is taking on water, the dent is near a weld junction, or it significantly changes the tube profile. Repair cost $200-$600. Tube replacement $800-$2,500.
